So I read about 100 threads on the XR fork springs and I still didn't find a definitive answer to my question. This was the closest I found:

Xr400 96-99 : .38

It’s the 1996-99 0.38kg/mm XR400 springs that are interchangeable and commonly used in 1995 to 2005 KDX200/220s

The stock 1995 to 2005 KDX 200/220's springs are commonly used to replace the 1989 to 1992 KDX springs, they are a good fit and give much more support in these models.

The Stock KDX spring rate depends on the year of the KDX. The 89-92 KDX's had a .29 spring rate stock. The 95-04 KDX's have a .35 spring rate.

If you have the older KDX200s like the 93-94s with the 41mm forks, you may be able to use the springs from the Xr250s. Same diameter forks.

Xr250 96-02 : .35
Xr250 90-94 : .40
Xr250 86-89 : .38

*I make no guarantees as to fit...
Okay so my question is... Will the .40 XR400 springs from 2000-2002 work in an "E" series KDX200 or are the fork diameters different? Can I only use 95-05 KDX200/220 springs?

E series KDX is 41mm tubes, H series KDX are 43.
The XR250 is 41mm and the XR400 is 43mm. I beillieve they're all interchangable, but I'm not quite sure. I'm sure an answer will surface shortly.

Well then I'm very glad I didn't buy a 43mm fork seal driver for my 92 then. I thought the manual told me 43 but I guess not. So still, does anyone know if the springs have to be the same diameter or is 2mm going to make a big difference?

Yes. Honda Xr400 2000-2002 .40kg front fork springs can be used for 89-94 kdx200 models with conventionals forks.

Do you know what springs are alerady installed in your bike?

So why a H series top clamp fit on a E series forks?

E series (conventionnals ) have 43mm forks.

I thought so. Thank you for clarifying. I do not have any idea what springs are in there now. Is there a number that I can look for to see if anyone has already upgraded them. I'm pretty sure they are stock just because of the stock spacers still being present.

Anyone have a set of .40 XR400 springs lying around?

Yes. In my forks

Sounds good. Try to find a used set. With the help of m0rie, I bought mine on thumpertalk.com classifieds ads.

The ones in your forks won't do me any good :butthead: I'll check out the ads at TT. Ebay is empty currently.

Ah yes, that's correct, they're both 43mm..... BTW, the XR springs are good from '00-'04. '04 is when they discontinued the bike. (Unless I'm wrong again)

Done it ; 2001 KDX200 with XR400 97 0.38 springs OME air chamber [95mm] 5weight fork oil, spacer length 28mm now . 75 kilo rider works well its a bush bike gnarly pipe ,forestry roads ,logging tracks wildlife tracks or blazen a track.I could play with 5-10ml less on the oil level yet out of curiosity but another time . Unlike my searching its all there all of it , exept to say after 2000 xr spring rates got 0.40 and progressed to 0.42 more recently I reckon like many this is a good budget mod and with the right bars the bike dont plow any more its pretty balanced . My sack is in comfort . OME 0.35 replaced. These work well in pre 95 KDX as uprate for they to progressed in spring rates through the years from very low rates but longer springs, but my ome springs have dibs on them from my hand it down pressure 15yo,classic,lol. 2 strokes are a hoot to all. Fill em with spring length not steel tube . OME spacers are 90mm long. I got one still.
