I have the tusk splitter and installing tools. They make life so much easier for working on these things.

I ordered all new trans and crank bearings/seals for the bottom end. Rockymountainatvmc had everything in stock except for one bushing which I'll try to not fubar when I knock it out before blasting the cases.

Also the seller sent the correct cylinder out today and said they will reimburse me for shipping and my time to send the wrong one back.

Much better. A few stubborn spots I'll have to scrape with a razor blade but beats the crap out of how it used to look.

The correct cylinder arrived today

Fun fact, this piston is stamped .50 on the top but the part number on the inside is for a standard size (pro-x piston). Hmm. Well the caliper doesn't lie. Glad I chose to wait till I had the cylinder in my hands to order a piston kit (the piston matches the bore size)

Nice, looking good! Thanks for the info on the bottom end tools. I went ahead and ordered the tools as well.

What did you blast the cases with? Do you have to paint them or coat them with anything afterwards?

and P.S...calipers do lie with they fall out of calibration!

I just threw them in my blast cabinet (craigslist, $100). After I scrub the piss out of them to get rid of all the media, I'll probably spray some clear coat or something on them.

Ok ok, calipers can lie. In fact, this one is usually especially good at lying as it is piece of crap that likes to randomly add 5.08mm to the actual number but my better one seems to have walked off

I tried clear coat on a 4 stroke bottom end. Peeled like an orange. Just get a mother's mini power ball and throw a little polish on them. It will keep the mud from getting baked on. Actually It might be okay on the kdx since the bottom end doesn't get nearly as hot. Either way let us know!

Haha!
I had a spare rotor cap and modified it with a plate on the inside and a bolt to try to use it to pull the cases apart/push the crank. Got the cases to slightly split, but it was stretching a 3x3 plate right through the magneto cover. No Bueno. I ended up getting the motion pro puller, which was still kind of hard to do right. I recommend the right tools for the job.

I'm sure there are a lot of threads here that folks started but then disappeared never to be heard from again. I try to keep things updated and not be one of those guys  . Well this project hasn't been abandoned, I've just been busy working on another project that I finally got my hands on after 2-3 years of searching. Plus the 125 mill still runs great so haven't been hugely motivated to yank it out.
