Usually the RH side of the KDX case and the LH side of the kx swingarm have to be cut.
A little clearancing is likely on the RH side of the swingarm to fit the bulge in the KDX case where the kickstart mechanism lives.

It all starts with the donor motor.....

I've been keeping my eye out for an old Blaster motor or whole quad. A buddy has two busted YZ250's, I'd like to try a YZ chassis with an air cooled motor.

I would, but if I was going to do an aircooled, I would want to start with an aircooled bike. Might be kind of awkward dealing with the radiators and shrouds. Custom tank or something maybe?

Karl,

Haven't seen a conversion yet where anyone opted to mill down the kdx case. Have any more info? Everything I have seen just has the swingarm cut....

I think most have to mill the case, take another look.
There is not enough meat on the RH side of the swingarm to not narrow the cases

Every kx/kdx hybrid I have seen to date uses this method:

http://kdxrider.net/forums/viewtopic.php?t=4546

Perhaps it is different for the CR builds, I dunno as I haven't followed any of those very closely. I've never had much interest in building an AF bike.

Likewise, all the threads I have found for 94-98 kx125 show only the swingarm cut, no milling done to the case. However, if I need to, I'm certainly not opposed to taking a couple MM out of there. It does look like from my measuremnts that I can get the required clearance from the swingarm alone, but I won't know for sure until I get either a motor to work with, or yank the motor out of my KDX.

started tearing down today. Everything came apart real smooth. No issues with swingarm pin, axles, or linkage. Nothing real exciting other than the sexy talon hub in the rear, which I didn't notice before. Need to hunt for an 18" rim to lace it to. Think I'm going to take the shock by my buddy's shop and see what he would charge. I found a couple VGC shocks on ebay that should work if this one is destroyed. Going to order fork seals and bushings and some 5wt fork oil so I can freshen up the forks. One step at a time. Hell, I might wind up just building it back up as a 144.

Haven't done a thing with it except tear it down. Casually keeping my eyes open for a donor H bike. I decided to leave my E bike as is. I think an H motor will be easier to install anyway.
