Hey, all right, layoutd! It sounds like you are almost there.
What year model is your KDX?
What are you going to do with the leftover parts (KDX clamps and KX stem)?
Thanks,
Jason

i have the exact same set up as described on the sticky. i have a 98 kdx and am replacing with 96 kx 250 forks.
they were skeptical in the ability of the parts to hold up during the job. one guy at the shop acted like he had sone some stems and the stem had gotten messed up some how, not sure, he was not specific. i relayed all information that i had read and got the typical"well, you can't believe everything you read" thankfully he was not the one that did the work. the guy who did it never had before and just gave the old "well, we'll give 'er a try" and he did a fine job.
i guess i am goin to hock the parts on ebay. know anyone that wants them without bidding?

Will be no problem Greent Hornet, Wish I had the stem specs for each year to year conversion. I am guessing that the knurling did not have to bet too accurate, providing it was slightly larger than the size of the bore. The remaining material, above the size of the bore, would be displaced back to where it came from?

layoutd, thanks for the info. I might be interested in the KX stem. Send me an e-mail whenever you get time.
Green Hornet, that is what I have. I prefer no knurling and no washers.
Thanks,
Jason

Green Hornet- there is a sticky "Required Knurling" That shows KX and KDX stems that match according to part numbers. I was refering to the KX stem geometry and how the KDX stem must be altered to fit the KX triple tree.
If your TT's are 99-01, wich they are 99's to an 05 KDX220 I thought I read somewhere that they do not require modification, I could be wrong though. I just tried searching for it and couldnt find it.

KDX220Phil, don't read too much into the numbers. They don't always tell the whole story.

If I get this correctly, my fork-set was advertised as being from a '99 KX250. The KDX stem I got for them DID require modification for an acceptable press fit. According to the spec of the LocTite product I used, it could have taken up the gap..but I DID have the stem knurled. The machinist doing the work said he did not have the ability to knurl an inside diameter..the clamp. That seemed odd to me, but that is what he said.

OK, great CC, glad to hear that info, do you mind adding it to the sticky?
To knurl an inside diameter it is more difficult. The diameter being knurled must be mounted to a machine (usually a lathe) so that the center axis of the hole is concentric to the lathe axis.
This requires "dialing" the diameter to be knurled concentric to the machine axis so that you get an even pattern around the diameter.
The internal knurling tool is then inserted in the hole and force is aplied to the wall of the hole with the tool.
He either didn't have the tool, knowledge, experience, or/and he would have had to charge more for his time.
This is not the best example of a internal knurling tool, as it is too big for this purpose ( diamond pattern):

here is another, this would work (straight pattern):
