I am doing research for a fork swap for my KDX 200, and would like to have some more info as to what would fit.
For the KX 500 triple clamps, what years fit the KDX as a direct bolt on?
Do any of the KX 250 triples fit as a direct bolt on? On ebay, several listings show specific years fit both the 500 and the 250 steering head. The 250s seem to be far more plentiful. I am aware of how to swap the steering stem, but would like to save that bill if I could.
On the 97-04 500 triples using the 46USD fork, what is the diameter of the outer tube? I was considering using the showa 49 conventionals from the 96-98 RM 250. Its a long shot that the outer tube of the 46USDs are 49 mm, but you don't know until you ask.

You can put the showa's on. You can pretty much fit anything on with some machine work and some creativity. For something like that, you definitely want to start with a complete front end. Forks, triples, wheel, and brakes.
As for "direct bolt on", kx500 forks is what you want. Pretty much all of them 86+ will bolt on, but the newer the better. You need the complete front end for a bolt on swap. There are no KX250/125 setups that I know of which would bolt on without swapping the stem for the KDX stem. Maybe some really old models, but I don't know why you would want to swap for something like that anyway....

I agree, newer is better for the most part. Just looking to figure out the most bang for the buck.
I found a blown up KX 250, I should buy it and sell the parts I don't need. But I am a little early to start a winter teardown.
And the wife will not understand why I have a third dirt bike in the garage...
